In progressive die design for a round cup, an attempt was made to develop a FE simulation-based design strategy for designing process sequence of a round cup. The analysis was carried out by a commercial implicit FEM code, DEFORM 2D. The design sequence obtained from FEM was compared with that obtained using past experience and trial-and-error approach. In the blank shape determination, FE analysis combined with backward tracking methodology based on element shape functions was used to predict slot shape and size in the initial blank for an automobile component such that piercing after forming can be eliminated. Prototype experiments were conducted at the manufacturing plant to validate the FE results.
